Conveyors and accumulation tables: how they balance the line

In an ideal world, the line runs at the speed of the slowest machine. In reality, its output is determined by conveyors and accumulators: they absorb short stops and prevent the whole line from stopping because of one unit.

Why an accumulator is needed

Any machine in the line stops periodically: label roll ran out, film roll changed, reject triggered. Without an accumulator, this stop is instantly transmitted to the whole flow and the line loses minutes on each event.

An accumulation table or loop stores a 30-180 second buffer of bottles. This is enough for the operator to fix a typical cause without losing the filler rhythm.

Correctly sized accumulators raise the actual line utilization by 5-12%. On annual volume this is a noticeable figure.

How the line is balanced

    Identify the bottleneck

    Usually the filler. Its rating is taken as the base capacity.

    Give adjacent machines reserve

    Labeler and packer are sized 10-20% above the filler.

    Calculate buffers

    Accumulator volume equals capacity multiplied by typical fault-clearance time.

    Set up start logic

    Conveyor level sensors smoothly slow and accelerate machines instead of hard stops.

    Verify during commissioning

    Actual utilization is measured on a real shift, then logic is adjusted.

FAQ

How many accumulators does a line need?

Typically two or three: before the labeler, before group packaging and at the palletizer infeed. These units most often cause short stops.

Can an accumulator be added later?

Yes, if the shop layout left space. That is why we always reserve extra conveyor length at the layout stage.

What does variable frequency control of conveyors give?

Smooth acceleration and deceleration, fewer bottle falls, less chain wear and noticeably lower noise level in the shop.
